The Copper Recycling Process
Collection and Sorting
Copper recycling begins with the collection and sorting of copper scrap from various sources. These include electrical wiring, plumbing pipes, and components from automotive and electronic waste. Copper scrap is categorized into different grades, such as “bare bright copper” (most valuable due to purity) and #1 and #2 copper (with slight oxidation or minor impurities). Proper separation of these grades is essential as it directly impacts processing efficiency and the value of the recycled material.
Shredding and Granulation
Once collected and sorted, copper materials undergo shredding and granulation. This process reduces larger scrap pieces into smaller fragments or granules. Shredding separates copper from non-metallic components, such as insulation on wires, and prepares the material for subsequent stages. This size reduction also compacts the copper, which can reduce transportation costs and optimize the melting process by increasing the surface area.
Melting
Following shredding, cleaned copper scrap is transferred to furnaces for melting. Copper melts at approximately 1,085 degrees Celsius (1,984 degrees Fahrenheit). During this stage, impurities that float to the surface, known as dross, are skimmed off. Non-ferrous metals like copper are typically melted in reverberatory or rotary furnaces, carefully controlled to maintain quality.
Refining
Molten copper then undergoes refining to achieve the desired purity. Pyrometallurgical refining involves heating and treating scrap to separate metals, often through selective oxidation. This process removes most impurities and prepares the copper for further purification. Alternatively, electrometallurgical refining, or electrolysis, is used for high-purity applications, achieving up to 99.99% or even 99.999% purity.
In electrolytic refining, impure copper serves as the anode in an electrolyte bath of copper sulfate and sulfuric acid. An electric current causes pure copper to deposit onto thin sheets of pure copper, which act as cathodes. Less active metals and other impurities accumulate as “anode sludge” at the bottom of the cell, while pure copper builds up on the cathode. This method ensures recycled copper meets stringent industry standards.
Casting
Casting is the final stage, transforming refined molten copper into usable forms. The liquid copper is poured into molds to create ingots, billets, rods, or other shapes. Various casting techniques exist, including sand casting for complex shapes or continuous casting for long, uniform products. These cast shapes serve as raw materials for manufacturing new copper products.
